MAJOR ACCOMPLISHMENTS
Replacement of Primary Reformer Catalyst Tubes (Micro Alloy)
− Ordering of reformer catalyst tubes as per process licensor specifications.
− Preparation of comprehensive rigging plan of catalyst tubes replacement.
− Fabrication of alignment clamps for welding of catalyst tubes with outlet
pigtails and specialized purging arrangement.
− Development of welding procedure specification in liason with inspection
unit.
− Preparation of complete job package mentioning step by step activities to be
performed, sources required to execute a particular job, overall dimensional
details of reformer for rigging, bar chart mentioning time required for each
activity, WPS for welding of tubes, other miscellaneous consumables and
resources required for job execution, to sublet job to contractor.
− Conducted job safety analysis in liason with operations and safety
department.
− Give presentation on whole job scope to higher management.
− Preparation of comprehensive check list that entails all steps required for
catalyst tubes replacement.
− Supervised whole job during TA.
Refractory Rehabilitation of Primary Reformer
Carried out complete replacement of third and fourth refractory bricks and
somke hood & convection section Z-blocks of reformer. It comprise
following activities;
− Ordering of large and regular bricks, ceramic blankets and Z-blocks with
extended anchors.
− Cutting of large and regular bricks for preparation of vertical and horizontal
expansion joints.
− Comprehensive training to all masons for bricks installation and expansion
joints preparation.
− Preparation of mock up so that correct orientation of each brick could be
ascertained prior installation in reformer in TA.
− Proposed a solution to rectify hotspots by installing ceramic fiber blankets
between metallic wall and Cera board. Also proposed similar solution for
installing Z-Blocks.
− Preparation of bar charts mentioning sequence wise activities and timing of
each activity.
− More than 1800 Z-blocks were installed in convection section and smoke
hood roof by placing ceramic blanket between Z-blocks and metallic wall.
− More than 45000 bricks were installed by trained masons as per given
guidelines and in stipulated time.
Thermography revealed no hot spots on metallic wall of reformer after TA.
3. Refractory Repair of Secondary Reformer
A hot spot appeared at conical and cylindrical portion of shell of secondary
reformer. Comprehensive refractory repair procedure was developed
comprising;
− Development of inspection plan of refractory as per guidelines of OEM.
− Elaborated each sequence of activity to be performed, resources required for
each activity, pre-arrangements required for each activity etc.
− Evaluation of quantity of both hot faced (Firecrete 95) and insulating
refractory (Firelite 2600Li) required for repair.
− All prearrangements for refractory casting such as fabrication of structure for
winch installation for ease in material shifting, fabrication of formwork for
refractory casting, procurement of all necessary masonry tools for execution
of job, vibrators, refractory mixers etc.
− Ordering of both hot faced and insulating refractory, anchors etc.
− Developed refractory casting procedure, its wet curing and dry curing
procedure.
− Mock up testing to ascertain time required for execution of complete job.
− Preparation of bar charts mentioning details and timing of each activity.
− Supervise whole job and executed every activity with dexterity.
Thermography revealed no hot spots after plant startup.
Replacement of Ammonia Converter
Replacement of Ammonia Converter Shell
− Preparation of complete ordering specifications of ammonia converter shell.
− Review of shell engineering drawings received from manufacturer.
− Preparation of complete rigging plan of shell comprises evaluation of cranes,
loading radius, boom point elevation and boom angle, evaluation of loading
trailers, evaluation of heavy pavement required for load shifting, requirement
of saddles for shell placement, coordination with government agencies for
transfer of shell from port to plantsite, evaluation of dismantling of nearby
structures and piping etc. All aforesaid activities were first checked in 3D
modeling software prior execution in field.
− Preparation of welding procedure specifications and welding of 05 low alloy
steel (P22) class 1 piping joints (40mm thickness).
− Preparation of barchart mentioning each activity sequence wise and timing of
each activity.
− Job safety analysis of all job activities.
− Execution of job as per bar chart.
Replacement of S200 basket with S300 basket
− Review of S300 basket drawings and evaluate its fitment in new shell.
− Fabrication of catalyst bed cartridges supporting structures.
4. − Fabrication of saddles for old basket transportation.
− Preparation of rigging plan for old basket removal and new basket insertaion
comprises cranes evaluation, loading radius, boom point elevation, loading
trailers etc.
− Preparation of bar chart for basket replacement in liaison with catalyst
loading and unloading vendor.
Low Alloy Piping Modification of Desulfuriser
To optimize temperature of inlet natural gas of desulfuriser to enhance
catalyst life, segregation of heating coils in convection section furnace was
proposed. Following jobs were executed;
− Review of piping drawings, civil foundations drawings, structure supports
drawing, convection section header boxes modifications drawings etc.
− Preparation of welding procedure specifications and executed welding of
more than hundred low alloy (P11) class 1 piping joints (Ø12’’, Ø6’’, Ø4’’,
Ø3’’ & Ø2’’).
− Fabrication of piping supports and execution of structure modifications as
per drawing.
− Construction of civil foundations for piping supports.
− Fabrication of header boxes and refractory casting (Firelite 14) in header
boxes.
− Execution of all field joints (44Ea) particularly of P1 coil joints (Ø4’’) at a
very congested location without any repair.
− Hydraulic testing and air blowing of piping prior commissioning.
Miscellaneous Maintenance Jobs
− Primary reformer inconel alloy catalyst tubes nipping.
− Bolting and welding of clamps on leaking flanges.
− Welding of pad and sleeves on leaked pipes.
− Piping (stainless steels, carbon steels and low alloy) fabrications.
− HP jetting and mechanical cleaning of heat exchangers in turnarounds and
shutdowns.
− Valve replacement both welded and flanged.
− Gland packing of valves and fermanite injection in gland stuffing boxes of
valves.
− Reclamation of valves (gate, globe, diaphragm, plug, check valves, pressure
seal valves etc.)
FOREIGN ASSIGNMENTS
Al-Bayroni Fertilzer Saudi Arabia (02 Months )- 2013
− Represented FFC at Al-Bayroni Fertilizer Saudi Arabia (Jubail) for static
equipment maintenance services at ammonia plant.
− Inspect and supervise maintenance of high pressure equipments such as
desulphurizer, medium and low temperature shift converters, primary and

BMR Natural Gas Compression Project
I was involved in a mega project termed as “BMR Natural Gas Compression
Project”.
Project has civil and mechanical phases.
• In civil phase; compressor foundations, pipe supports, gas generators and
slug catcher foundation, infrastructure, buildings etc were constructed.
• In mechanical phase; compressor packages installation, piping, high pressure
equipments such as slug catcher, gas filters, heat exchangers etc were
erected.
